Every Custom Bag Starts Long Before the First Bag is Printed
At Business Promotional Art, we get asked one question more than any other: "Why do you require a minimum order quantity?"
The honest answer lies in understanding how custom printed flexible packaging is actually made. It's not like printing a flyer or ordering a t-shirt. It's a multi-stage industrial process that involves significant setup, materials, and precision — and that process has a cost regardless of whether you order 100 bags or 10,000.
Let us walk you through it, step by step.
Step 1: Design Preparation & Plate/Cylinder Making
Before a single bag is printed, your artwork must be converted into printing-ready format. For digital printing (used for shorter runs), files are prepared and calibrated to the machine's color profile. For rotogravure printing (used for large bulk orders), engraved cylinders are produced — one per color — which are precision-machined and represent a significant upfront cost.
This setup cost is fixed. It doesn't matter if you print 100 or 100,000 bags — the plates or cylinders must be made.
Step 2: Printing — Digital vs. Rotogravure

For shorter runs and custom orders, we use the HP Indigo 7K Digital Press — one of the most advanced digital printing machines in the industry. It delivers photographic quality, precise color matching, and fast turnaround with no cylinder cost.

For large volume production, we use a 10 Color Gravure Printing Machine — an industrial-grade rotogravure press that delivers exceptional color consistency, ultra-sharp detail, and premium finish across hundreds of thousands of impressions.

In both cases, the machine must be set up, calibrated, and run through a warm-up phase before production-quality output begins. This warm-up material is waste — and it's unavoidable.
Step 3: Lamination
Flexible packaging bags are not made from a single layer of film. They are laminates — multiple layers of different materials bonded together to achieve the right combination of barrier properties, strength, print surface quality, and a food-safe inner layer.

Common structures include PET / Aluminium / PE or OPP / VMPET / PE depending on the product requirements. Each layer is bonded using adhesives in a lamination machine.
Step 4: Printing Rollers & Film Registration
As the film passes through the production line, precision rollers ensure perfect registration — keeping every layer and every color perfectly aligned. Even a fraction of a millimetre off-register would result in blurry or misaligned print.

Step 5: Drying & Curing in Ovens
After lamination, the bonded film must pass through drying ovens to cure the adhesives and inks. This ensures the layers are permanently bonded, the inks are fully set, and the packaging is food-safe and odour-free.

This curing process takes time and energy — and the ovens must reach operating temperature before any material enters them.
Step 6: Slitting
The laminated film comes off the production line as a large master roll — much wider than the final bag. It must be slit (cut) into narrower rolls of the exact width required for your bag size. Precision slitting machines cut the rolls to within fractions of a millimetre.

Again, the machine must be set up for your specific bag width — another fixed setup step.
Step 7: Bag Making — Folding, Sealing & Gusset Forming
The slit rolls are now fed into bag-making machines that fold, heat-seal, and form the bags into their final shape. For 3D flat bottom bags, the bottom gusset is formed and sealed. For stand-up pouches (doypacks), the curved bottom is shaped and sealed. Side gussets are folded in for side-gusset bags.
Each bag type requires a different machine configuration and tooling setup.
Step 8: Adding Features — Zippers, Degassing Valves & Windows
Premium packaging bags include functional features that must be added during or after bag making:
🧵 Resealable Zipper Installation
Press-to-close zipper strips are applied using a Servo Driven Ultrasonic Welding Station — a precision machine that heat-welds the zipper strip horizontally across the flat bag film before the bag is fully formed.

🔵 Degassing Valve Insertion
One-way degassing valves are punched and precisely inserted into the bag face, allowing CO₂ from fresh coffee and food products to escape without letting oxygen in — keeping your product fresh for longer.

Other features added at this stage include clear windows (cut and sealed into the bag panel or side gusset) and hang holes (punched at the top for retail display). Each feature adds a step, a machine setup, and material cost.
Step 9: Quality Control, Packaging & Delivery
Before leaving our facility, every batch goes through rigorous quality checks — seal integrity, print registration, zipper function, valve performance, and dimensional accuracy. Our dedicated quality control team carefully inspects, counts, and packs every order before it is shipped to the client.

So Why the Minimum Order?
Now you understand the process — here's the honest answer:
Every step above involves a fixed setup cost that is the same whether you order 100 bags or 500 bags. The machines must be set up. The cylinders or plates must be made. The ovens must be heated. The material waste from warm-up runs must be absorbed.
When you spread that fixed cost over 100 bags, the per-unit cost becomes very high. When you spread it over 500 bags, it becomes reasonable. This is why the cost of 100 bags and 500 bags is often identical — and why ordering 500 always gives you far better value.
And if you're ready to scale, 1,000 pieces is where production truly hits its stride — the per-unit cost drops significantly, quality consistency improves, and you'll have enough stock to run a full retail or wholesale campaign without worrying about running out.
